Flexo label printing: when is it the right choice for high-volume production?

Flexo Label Printing: The Key Technology for High-Volume Roll Label Production

Flexo label printing is a rotary printing technology that uses raised photopolymer plates to transfer ink through an anilox roller system onto the surface of roll-fed materials. It is the most widely used label printing technology in the world for production volumes ranging from tens of thousands to millions of labels, thanks to three core advantages: high speed (80–200 m/min), low unit cost at high production volumes, and the ability to integrate multiple post-press processes on a single machine—die-cutting, lamination, cold foil stamping, and rewinding—which shortens production lead times and minimizes waste caused by transferring materials between separate process stages.

However, flexo’s true strength lies not in speed, but in the color stability it delivers across tens of thousands of continuous meters of labels. Once the machine is properly set up, the color between the first meter and the ten-thousandth meter remains virtually unchanged. This is the key differentiator compared to digital printing, where color can drift slightly between print runs or as print heads degrade. For brands with strict color consistency requirements—logos, dominant packaging colors—flexo label printing provides a level of assurance that digital has yet to offer at scale.

The Make-or-Break Challenge in High-Volume Production: Controlling Material Waste in Flexo Printing

For a 100,000-label order, 3% waste means 3,000 labels scrapped. For a 1-million-label order, that number grows to 30,000. In flexo printing, waste doesn’t stem solely from print defects—it originates from a host of operational factors that, without tight control, can push the waste rate to 5–7% or even higher. Hirich keeps waste in check through four key control points: (1) web tension control—excessive tension deforms the material and causes color registration errors, while loose tension leads to wrinkling and misaligned die-cutting; (2) color registration synchronization—each color in flexo is printed by a separate cylinder, and a deviation of just 0.1mm between cylinders is enough to create blurry edges or ghosting on the finished product; (3) print plate pressure control—excessive pressure accelerates plate wear and triggers the “dot gain” effect, causing fine details to fill in; (4) job changeover management—switching from one batch to the next on a flexo press can take 20–45 minutes, and every minute of downtime is a real cost for a plant running 24/7.

Hirich optimizes waste and reduces downtime on automatic labeling lines

Waste doesn’t stop at the printing stage. When roll labels are loaded onto automatic labeling machines, a different set of parameters determines success or failure: liner peel force, the gap between labels, core diameter, and roll length. Hirich synchronizes the entire chain — from flexo press setup with optimal parameters for each material type, to liner peel force testing within the 50–150 gf/inch range to ensure smooth label release on the labeling machine, to stable 3mm gap control so the machine’s sensor never misses a label. The real-world results: an average 15–25% reduction in waste compared to roll labels that lack synchronized optimization, along with significantly reduced downtime from label release errors or liner breakage on the labeling line. For high-volume manufacturers, where every hour of machine stoppage can cost tens of millions of VND, this is no longer a “nice-to-have” — it’s a direct competitive advantage.

Hirich is committed to standing alongside you—from advising on the right printing technology, whether flexo or digital depending on your production volume and color requirements, to production deployment backed by rigorous QC at every stage. Every batch of labels leaving the Hirich facility has undergone checks on roll parameters, peel force, and color consistency to ensure smooth, stable performance right from the very first meter of label on your production line.
